Condensation, rust and rejected loads: the hidden cost of solid film

Condensation damage never shows up on the film invoice. It shows up in rust, lifted labels, soft cartons and pallets refused at goods-in.

Why the cheapest film on the shelf is often the most expensive

Solid stretch film is bought on roll price, which is the one cost condensation never touches. The cost of a sealed wrap turns up somewhere else entirely: in credit notes, in re-wrapped pallets, in stock downgraded before it is sold, in deliveries turned away at the door. None of it is filed under packaging.

That is what makes the cost hidden rather than small. A buyer saves a few cents a roll; quality, transport and customer service absorb the rest, each in a different budget line, and nobody adds them up. On paper the pallet wrap stays the cheapest thing in the operation.

What condensation actually destroys

Metal first. Water sitting against can crowns, closures, lids and tinplate marks them quickly, and a speckled crown fails inspection whether or not the product inside is fine. On food and drink lines that is a rejection, not a discussion.

Then labels: the adhesive softens, corners lift, print runs, and a pack that cannot go on a shelf at full price has already lost its margin. Then corrugated board, which takes up moisture and loses the stiffness it was holding the stack with — the load sags, leans and the top layers walk. A condensation problem becomes a stability problem.

Then biology and cold: mould on bakery, cheese and produce; ice bridging that fuses frozen blocks into one lump; and slower freezing throughout, because cold air cannot get past a sealed skin, so the plant runs longer for the same batch.

Why loads get rejected at goods-in

Nobody on a receiving bay debates dew points. They see wet cartons, mottled labels and marked crowns, and they refuse the pallet. The decision takes seconds and is made by someone with no interest in how the load was wrapped. Depending on the customer, the whole delivery can go back with it, not just the affected pallet.

The bill for a rejection is not the value of the goods. It is the freight out, the freight back, the handling at both ends, the rework or write-off, the replacement delivery run at short notice, and the mark against your service record with that customer. Condensation is the rare defect that keeps costing after the product itself has been put right.

Why switching to a perforated film sometimes changes nothing

This is the trap. Perforated films look identical on the roll — the same neat rows of holes, the same claim of breathability. Our own team’s experience in the field is that on many of them the holes never open up as the film is applied, because the film itself will not stretch. That is an inherent weakness in the material, not a setting you can dial out.

The consequence is that the buyer pays for perforation and gets a fraction of the airflow. The pallet still sweats, the perforated film gets the blame, and the operation goes back to solid film convinced that breathability does not work. If you are already on a perforated wrap and still finding water, look at a wrapped pallet rather than the roll: are the holes open on the applied film?

Aerosonic is engineered the other way round — hole size and perforation density are set against the load, so the open area you paid for is the open area the pallet gets. Where a load needs the most air at the lowest weight, Aerosonic Lite is macro-perforated and pre-stretched, wrapping in a single layer where other materials need several.

Does breathable film cost more per pallet?

Usually not, which surprises people. Supersonic and Aerosonic are made from the same materials and perform the same, so an operation can move between them at the same cost per pallet, on unchanged machine settings. Other breathable films on the market typically cost up to 100% more in use and need settings of their own to work at all.

Toreto’s own wrap tests put numbers on the containment. Same pallet, same machine, same power stretch and tension: Aerosonic and Supersonic at 16µ held 10 kg per square inch using 66 g of film, at roughly €0.32 a pallet. Solid 23µ film held 9.9 kg per square inch using 200 g, at roughly €0.48. Those are our own measurements, and cost per pallet varies with film price and pallet size.

The reinforced structure also means about half the revolutions per pallet, so the same wrapper turns out twice as many pallets in a shift with no change to the machine. The saving on damage arrives on top of the film and throughput saving, not instead of it.

How to put a number on your own condensation problem

Pull the last twelve months of credit notes, claims and returns and mark the ones where the words are ‘wet’, ‘rusty’, ‘label’ or ‘crushed’. Add the re-wrapped pallets, the stock sold at a discount, and the hours spent taking a leaning load apart and rebuilding it. That figure, not the roll price, is what you are buying film against.

Then test rather than trust. Wrap your own load, on your own machine, at your settings, and cut the film off after the journey it normally makes. If the inner face is dry, you have your answer — and you have it in a form a finance director will accept.

Take a pallet that has done the normal journey, cut the wrap, and look at the inner face of the film and the top surfaces of the cartons. Water there is your evidence. Then match your credit notes and returns against product lines, seasons and dispatch temperatures — the pattern usually lines up with the warm, wet ones.
