Why inconsistent wrapping is costing your warehouse
The same pallet wrapped three ways on three shifts. Why the wrap drifts, what the variance costs, and how to hold a standard.
Why does the same load leave the warehouse wrapped three different ways?
Put the same load through the same wrapper on Monday morning, Tuesday night and Saturday overtime and you will get three different pallets. One operator adds revolutions because a load once collapsed on him; the next runs half as many because the queue is backing up. A third starts the spiral halfway up the load, so the goods are never tied to the pallet at all.
None of it shows on a report. The film goes out of the same store, the pallets out of the same door, and the average looks stable. The cost turns up somewhere else and later — as a claim from a customer, a rewrap at somebody else's goods-in, or simply as a film budget that never falls no matter what you buy.
Why a machine setting drifts when nobody meant to change it
A wrapper does what it was last told. An awkward load comes through, someone drops the tension or adds revolutions to get it out of the door, and the setting stays that way for the next four thousand pallets. Nobody logged the change, so nobody puts it back.
Film changes do the same thing in reverse. A different roll goes on the carriage — another width, another base, another stretch behaviour — and the settings that suited the last film stay where they were. The new film is then judged on numbers that were never meant for it, and usually judged badly.
Over-wrapping is the default response to any failure, because it is the only correction an operator can make without asking permission. It looks like diligence, it is invisible on a report, and it is paid for in film, machine time and shift capacity.
What under-wrapping and over-wrapping each cost you
Under-wrapping is the expensive error, but it is not the common one. A load that arrives leaning generates a claim, an investigation, a rewrap and, on a contract, a conversation about the contract. The film saved on that pallet is a rounding error against everything that follows.
Over-wrapping is the quiet one. Every extra revolution is film you paid for, machine seconds you cannot sell, and a queue behind the wrapper. It also reinforces itself: nobody has ever been pulled up for using too much film, so in any doubt the operator adds another pass. Across a year, on every awkward pallet, that is a real line on the ledger.
The two errors hide each other. Averaged over a month they produce a film consumption figure that looks unremarkable, which is why rolls a month never reveals a variance problem. To see it you have to look at individual pallets, and almost nobody does.
How do you measure wrapping consistency? Grams per pallet, not rolls a month
Rolls a month moves with volume, product mix and roll length. It cannot tell you whether two operators on two shifts wrapped a load the same way. Grams per pallet can, and it costs an afternoon and a set of scales.
Take three reference pallets — a routine one, a heavy one, an awkward one — and cut and weigh the film off each, on every shift and at every station. Time the wrap with a stopwatch. Write down the revolution count. What you are looking for is spread, not an absolute: the gap between the heaviest and the lightest wrap of the same load is your variance, in grams.
For a sense of scale, in Toreto's own August 2026 wrap test the difference between solid 23µ film and reinforced 16µ Supersonic, at the same holding, was 200 g against 66 g a pallet. If the spread between your best and worst wrap of the same load comes close to that, operator variance is costing you about what running the wrong film would.
Writing a wrap standard short enough to follow at the machine
A standard that runs to a page will not be read at the wrapper. Toreto's application guide for Aerosonic and Supersonic fits on a card: apply the inside face of the film to the goods, for better adhesion. Two revolutions at the base to secure the load to the pallet. Spiral up with a 20–30 mm overlap. Two revolutions at the top.
Tension enough to secure the load fully, but not so much as to crush it. On heavy or unstable loads, spiral back down to the pallet — the criss-cross adds stability on slippery goods. Finish with a clean cut or tear; there is enough tack to swipe the tail down by hand. Put the card at the station, in the language the operator reads, with that lane's revolution count written on it.
One trap when you write it down: reinforced film needs far fewer revolutions than ordinary wrap, plain or perforated, by hand or on a machine. A standard carried over from commodity film will over-wrap a reinforced one from the first day, and the saving you bought never shows up.
Take the variance out of the equipment, not just the instruction
Instructions decay. Equipment that makes the right wrap easier than the wrong one does not. That is the argument for hand-wrapping built around the operator, not the roll: the Hyper Wrap System applies its film from a dispenser frame, with tension adjustable throughout the wrap without straining, so a tired operator at the end of a shift still produces the same quality of wrap as the first pallet of the day.
The frame with a full roll of film on it weighs about 3 kg. The operator walks half the distance and does not bend or overreach on pallets over 2 m. Andy Chinnery, who ran Toreto's UK field test, put it plainly: “I am 64 years old and have a bad back, yet I still achieved an excellent result with ease.” The film and its dispenser frame are sold as one system, never separately.
That same test measured what consistency is worth. The pallet was rewrapped in one minute instead of two, on 151 g instead of 181 g, for £0.74 instead of £1.00 with labour at £0.20 a minute. Fifty per cent fewer metres went onto the load, because the film is stronger and wider — the weight fell only from 181 g to 151 g. Costs vary with film price and pallet size.
